But as that pressure grows, it’s important to consider how your recycled material is processed before it ever reaches the mold. Recycled content might look like a simple checkbox on a procurement form, but the true sustainability value of your containers only matters if they live up to their performance expectations.
The Problem is in the Process
Most recycled material is processed into what the industry calls “regrind flake,” where material is ground into irregular chunks and melted down before it’s fed directly back into the molding process.
The problem is that this results in inconsistent particle sizes, which all melt at different rates. Fine powders (“fines”) mixed in with larger flake particles burn quickly and create microscopic voids in the finished product. Variation in wear and service-life degradation across returned units, along with color and grade differences across customers’ returns and production runs, can add to those inconsistencies.
When that happens, the finished product might look good at first glance but have hidden structural weaknesses. Over time, as the container encounters repeated impacts and load cycling, those weaknesses show up as unpredictable performance or outright structural failure.
Pelletization is the Key to Consistency
The good news is that there’s an alternative to regrind that results in a more uniform and durable structure. Pelletization returns recycled packaging material to a consistent feedstock. The material is melted, filtered, and then extruded into uniform pellets before re-entering the molding process. This extra step comes at an additional cost in both budget and reprocessing time, but the benefits are clear:
- Pelletization opens up an opportunity for performance-enhancing additives
- Standardized particle geometry ensures all material melts consistently
- Melt filtration removes foreign particles and contaminants
As a result of the pelletization process, the final output behaves more like virgin resin, producing consistent viscosity, fill, and part geometry across production runs. And that means better dimensional consistency for automated warehouse environments.
The Proof is in the Performance
For manufacturers using regrind flake, recycled content percentages quickly reach a point where material property degradation starts impacting structural performance. That threshold varies depending on product design, application, and load requirements. Monoflo is among a very small number of manufacturers that re-pelletizes all recycled content across our entire operation.
Thanks to that pelletization process, we’ve been able to significantly increase the recycled content percentage in our manufacturing process over the years. In fact, containers engineered with our 50/50 combination of recycled and virgin resin perform on par with our 100% virgin resin containers in advanced performance tests. That result is just not possible with regrind flake.
Managing a Variable Material Stream
Operating a closed-loop container recycling system creates its own challenges. Because our material comes from a mix of internal manufacturing scrap and end-of-life returns from our customers, consistency depends heavily on the volume, timing, and color mix of what comes back into our facilities. Returns arrive in a wide range of legacy colors and conditions.
As a result, blending these varied streams typically yields a dark gray to near-black output. That color limitation impacts sensor detection in automated environments, where low-cost sensors might struggle to reliably read dark-colored containers.
For food and grocery operators, recycled material introduces an additional constraint: it cannot be approved for direct food contact, since it carries inherent contamination risk and cannot be certified to a known source history like virgin resin.
The Bottom Line
The regulatory forces and corporate sustainability goals driving closed–loop container recycling aren’t going away. As those mandates and initiatives continue to expand and manufacturing requirements tighten, the question you need to ask your container manufacturer isn’t “Do you use recycled material?” It’s “How do you process it?”
